4 | Installation Highlights

StepKey Points
PreparationCheck deck flatness ≤ 0.05 mm; hot‑pressure‑test water jackets.
Gasket & BoltsAlways use a new MLS head gasket and new TTY head bolts.
Torque Sequence (typ.)39 N·m → 90° → 90° (cross pattern, centre‑out).
Timing Items1KD uses a long‑life chain but inspect guides; 2KD belt & tensioner should be renewed.
EGR / Port MatchEnsure correct EGR gallery (EURO 4/5 heads have additional passages).
Post‑start ChecksBleed cooling system; verify rail pressure & VNT actuator function to avoid over‑boost.

5 | Typical Failure Modes

SymptomLikely Cause
Coolant loss / overheatCrack between exhaust seat & coolant jacket or warped head
Hard cold‑start & white smokeCracked pre‑combustion bowl or low compression
Oil‑in‑coolantInternal crack or gasket blow‑by
Power drop & rattlingValve‑seat recession, cam journal wear, or VNT sticking

7 | Common Cylinder Head Failures & Repair Notes

(Applicable to 1KD-FTV / 2KD-FTV 2.5L & 3.0L D-4D Engines)

Failure ModeSymptomsCausesRepair/Prevention
Cracked Cylinder Head– Coolant loss
  • White exhaust smoke
  • Engine overheating
  • Pressurized cooling system after cold start – Overheating due to clogged radiator or low coolant
  • Excessive turbo boost
  • Thin or degraded casting in early OEM heads – Replace head with reinforced casting (e.g. 11101-30050 / 0L060)
  • Upgrade to high-quality aftermarket casting
  • Always replace radiator and thermostat during head job
Valve Seat Recession  – Ticking noise
  • Loss of compression
  • Misfire under load – Poor valve material in early models
  • Prolonged high-temp operation
  • Low-lubricity fuel – Resurface seat and install new hardened valve seats
  • Use better quality diesel fuel
  • Check valve clearances regularly
Oil in Coolant / Sludge in Radiator  – Mayonnaise-like sludge
  • Oil cooler contamination
  • Internal leak – Head-to-block crack
  • Failed gasket
  • Faulty EGR cooler (in EGR-equipped engines) – Pressure test both head & oil cooler
  • Replace gasket and check block deck flatness
  • Clean coolant system thoroughly
Warped Head / Gasket Blowout  – Coolant leak externally
  • Compression leak to coolant
  • Overheating under load – Over-torqued head bolts
  • Running with low coolant
  • Poor-quality head gasket – Machine head flatness (tolerance: ≤ 0.05 mm)
  • Replace bolts (TTY bolts must not be reused)
  • Use correct torque & angle method
Camshaft Journal Wear / Cam Snap  – Loud ticking or knocking
  • No start
  • Uneven valve timing – Poor oil pressure
  • Lack of oil changes
  • Long idling with poor lubrication – Replace head or reline cam journals (if serviceable)
  • Clean oil system thoroughly
  • Always use correct 5W-30/15W-40 oil grade

Additional Tips

  • 1KD early models (pre-2007) are known for head cracking issues due to thin castings — upgraded OEM versions like 11101-0L060 or reinforced aftermarket heads are strongly recommended.
  • Always use new TTY head bolts and MLS gaskets rated for turbo-diesel compression.
  • EGR-equipped engines (especially Euro 4+) are more likely to overheat due to carbon buildup — regular intake cleaning helps prevent head damage.
  • After repair, perform CO2 coolant test and system pressure hold before engine restart.
